My traveller end caps are looking worn so I would like to replace them.  Also, I am not happy with the current design as the main sheet occasionally gets caught.  So I am planning to make my own replacements.  However, I am not sure which material I should use, something UV stable, any suggestions?

Original is almost certainly ABS, which is the right choice of plastic for the job. PP or PE won't last well in the sun. Black PA (Nylon) with UV stabilizer should work too, but can be difficult to source.

As they seem pretty flat, cut them out out a sheet of aluminium..?

Thanks for the suggestions.

I'm not much of a metal worker so I will try the ABS first.

I have mocked up an MDF version while waiting for the ABS sheet to arrive.

Anything obvious I am missing?
